What are the rules for stacking pallets?

Pallet stacking is a common storage method in warehouses, manufacturing plants and distribution centres. When planned correctly, it helps make better use of vertical space. Safe pallet stacking, however, depends on several factors, including load weight, pallet condition, stacking height, floor conditions and the handling equipment used on site.
1. Check the load capacity
The first step is to confirm the load capacity of both the pallet and the stacking structure. Heavy goods should be placed on pallets or support systems designed for the intended vertical load. In high-volume warehouses, a heavy-duty steel pallet rack can provide a more stable support structure for stacked goods and defined storage positions during forklift operations.
The stated capacity should not be treated as a general permission to stack any load. Operators should also consider load distribution, pallet condition, rack configuration and the manufacturer's handling requirements.
2. Distribute the load evenly
Loads should be distributed as evenly as possible across the pallet surface, with heavier items placed below lighter items where the product and packing method allow. The load should remain within the pallet footprint and should not create an unstable centre of gravity.
Uneven loading can cause a pallet to shift during movement or make a stack unstable when several units are placed together. Where necessary, operators should use suitable restraint, packaging or a different storage method instead of relying on stacking alone.
3. Match the stacking height to the load and environment
There is no single stacking height that suits every product or facility. The permitted height should reflect the material type, pallet design, load stability, ceiling clearance, floor condition and the method used to place and remove the pallets.
Different industries may also require different pallet configurations. For example, tyre manufacturers and distributors may use a foldable truck tyre pallet to store and handle tyres in a vertical position. This type of equipment can help keep tyre loads organised while making empty-pallet handling more manageable between storage cycles.
4. Inspect the floor, pallets and stacking equipment
Before increasing stack height, warehouse operators should check the floor condition, forklift access and the condition of the pallets, racks or other support structures. The storage area should provide enough clearance for the handling equipment and should not expose the stack to unnecessary impact.
Damaged pallets, overloaded structures and uneven stacking positions can increase the risk of load movement or product damage during storage and handling. Any pallet or rack showing cracks, deformation or other damage should be removed from service until it has been assessed according to the site's inspection procedure.
5. Follow the approved handling method
Safe stacking also depends on how pallets are placed, moved and removed. Forklift operators should approach the load according to the equipment manufacturer's instructions and the site's traffic and stacking procedures. Pallets should not be added to or removed from a stack if the remaining units become unstable.
By checking capacity, balancing the load, controlling stacking height, inspecting the storage equipment and following the approved handling method, warehouses can use vertical space more effectively while maintaining safer and more organised material handling operations.
